I already started on the mods. I gutted the airbox and installed a pod filter on the carb and a breather on the PCV tube. I sense a bit more oomph up top. I picked up a set of MAC taper tip pipes and a couple of carb jets (.115 & .120) that I'll be installing in a week or so. Gonna try the .115 first.

Lookin' good! I'd removed the airbox entirely.....literally wrestled that sucker out from the side, then later was told that removal access for the airbox was done by removing the rear fender....DOH! LOL!
Had also left the stock PCV hose on, but disconnected from the separator. The stock hose was open for better breathing & positioned to keep water out, but man, your aftermarket breather on there looks TRICK!
Your bike is breathing better, which explains the added oomph.....and once you get the MAC's on & rejet, it should be even better. I agree with your trying the 115 main jet first......

I wanted to remove the air box completely but could not see how to reattach the left cover as it snaps into the airbox on that side. I may take it out and cut out the other side panels leaving just the mounting points connected.

Nice filters. What size is that pod? I have to find one...
I'm pulling the airbox completely out.

When you say "left cover" are you referring to the outside finished one that hides the airbox ? It's been awhile, so I'm going on memory here.....but isn't there a stock mounting bolt for that cover on the left-hand side of it that doesn't require using the inner airbox ? Pretty sure I used that bolt, but the cover rattled some, so I made a simple bracket for the right-hand side as well.
To the right of the cover, there was a stock mounting tab that I wasn't using (it might have been for the helmet lock ?) Had to bend the homemade bracket to get the proper angle, but essentially bolted one end of the bracket behind & inside the cover (right side) and the other end was bolted to the previously unused mounting bracket that I just mentioned. Worked fine.....
You could also run it without the cover if you prefer that. With no airbox & no cover, it looks pretty good & accents the pod filter visually. Ran mine without for awhile & then put the cover back on just for the added chrome piece (on an '85 model, the cover was chromed).

48MM. Got it from CRC2 (http://www.crc2onlinecatalog.com/Index_Main_Frame.htm);)

Exactly. I don't want any rattles. I think skeletonizing the airbox might be best for me. BTW, will the chrome battery cover from a 450 fit on a 250? That may work for me also.

I have to do something about the turn signals. My windshield hits the fronts and the rears stick out way too far. It's a tight squeeze in my garage and I keep getting stuck on them. I saw some mini signals at Dennis Kirk (http://www.denniskirk.com/jsp/common/Frontpage.jsp) that I might get for the rear. I think I'll just add wire to the fronts and move them down on the forks a bit.
